FIT Calais - After Intercooler

Where are we now?
Ok, so I bet some of you are all wondering "What happened to the FIT Calais" ... surely you must at least have an Intercooler on it by now ... !!

Well, Yes!! Yes we have, and have done so for quite some time. It is going really well and we are more than amazed with its development, we just haven't had enough free time from our busy schedule to write the follow-up articles relating to the Intercooler Installation and On-going Research and Development.

So here we are now proposing to fill you all in :)

Most of you who have followed the feature "FIT Calais Development - Before Intercooler" may have noted we ended up with 232rwhp and a very Impressive and Respectable 13.6sec ¼mile time slip to boot.

Now Intercooled we have over 300rwhp and a 12.7sec@108mph time slip to be most impressed about, and we're still not finished yet!!

      
The Installation Process
After having sold well over 160 Complete Intercooler Systems Australia Wide over the past 1½ years it was time and well overdue for the FIT Calais to get some of the goodness we had been frantically working ourselves day and night to provide to our customers.

Due to FIT Air-to-Air intercoolers being so High in Demand, so Highly Prized, Acclaimed and Sought-After it wasn't a case of wanting one for the FIT Calais, it was more a case of having stock long enough to be able to claim one for the Calais. Every time we'd sneak one away from stock someone would want one in a desperate hurry and we'd have to send it to them instead of installing it on the Calais.

The FIT Intercooler Manager says "Customers Always come 1st" ... and the following adage "the customer is always right" we had no choice but to await stock and opportunity for our own chance to play.

Due to sheer luck we had a double stock-order briefly as the Foundry had one of the staff wanting to work over-time and we subsequently had the opportunity to officially land our hands on an Intercooler :)

The Complete Intercooler Kit itself consisted of the exact same components we had been supplying for our VIP Clients.

  • 450 x 280 x 75mm FMIC
  • Mirror Polished Stainless 63mm Plumbing
  • FIT Alloy Cast and CNC Machined Adaptor Plate
  • Black Rubber Hose Joiners (for keeping with engine bay theme)
  • Fuel Rail Extenders, Coil Pack Relocaters, Gaskets
  • 17psi Pulley and Tuning Solution Disk.

One Friday evening after work we decided to indulge in a few beverages and decided we could wait no longer to get this Intercooler Installed, the suspense and anticipation was getting to us!!

When normally approaching Intercooler Installations we recommend to start with the "Removing the Supercharger 1st" and "Installing the FMIC after" but we decided to do it in the reverse order just for kicks and also to see if we would bump into any difficulty doing it this way.

The first spanner set upon removing the -ve battery terminal for safety and security reasons, then we got straight into removing the front bumper bar and installing the FMIC first followed by Plumbing there-after. After all the Plumbing was done it was time to re-install the front bumper. All in all this took us around 2 hours, Including Pizza + Drinks :) !!

After Installing the FMIC we decided to call it a night and scheduled to tackle the Adaptor plate section the next day. Saturday, well it was a very exciting day for us indeed. We had been waiting for this time and opportunity for so long it was a buzz to be finally Intercooling the FIT Calais :) !!

We got straight into removing the bolts attaching the supercharger to the Inlet manifold and followed on with the Step-by-Step Instructions from there. Once we had the bolts removed it we were able to remove the supercharger and clean up the gasket material to make for a clean mating surface for the Adaptor Plate, New Gaskets and re-installation.

Next was the Fuel Rail Extenders followed by coil pack relocation and remainder of FMIC plumbing connecting to the Inlets and Outlets of the Adaptor Plate. At the same time we also chose to install a fresh set of BPR6EF-13 Plugs (Gapped to 1.0mm) and Brand New Set of Top Gun TG-6165'c' leads. These leads are a bit longer than the factory ones and therefore don't have to stretch as much to get over the adaptor plate. Fresh Leads and Plugs is a very important and recommended step of the Intercooler installation process as the extra Boost requires the spark generation to be perfect.

After 4 hours of tinkering around we had the FIT Calais all Intercooled and ready to turn the key!!

      
WOW - FIT Calais Finally Intercooled!!
It was certainly a momentous day and occasion indeed, the FIT Calais was Finally Intercooled and after having installed many on customer cars it was great to experience the excitement to be finally driving our own Intercooled Super6!!

When we first turned the key it sounded totally different. The intake whine and whirr at idle was awesome. We waited around 5-10mins for it to warm up and checked all vitals (coolant, oil, clamps hoses) to make sure everything was ok. It was time for our first drive. What was instantly noticeable was the incredible amount of Throttle Response and Abundance of Torque Down low which is the greatest thing about 17psi and Intercooling.

After driving around for 15mins just cruising we stopped in to get a fresh tank of BP ultimate 98+RON Fuel and a Bottle of Nulon Pro-Strength Octane Booster to add to the tank for the extra margin of safety whilst driving the Intercooled Set-up around whilst still untuned. Whilst at the servo we popped the bonnet just to triple check everything was ok.

Then it was off to the deserted Industrial Area where we could have a bit of a play. We were very cautious not to give it more than ½ throttle, but even with this notion the slightest touch of the throttle from standstill would just send the wheel spinning like crazy :) !! The Induction Whine was Incredible and pull through 2nd and 3rd gears were so much more than they had been previously at the 10psi level.

All in all we were absolutely wrapped and stoked with our first drive and appraisal of the FIT Intercooled Calais. Next step was to schedule an appointment with the Dyno tuners to realise the full power potential and improvement of our Intercooled Investment.

    
Tuning - Intercooler MAF Relocation
With the experience gained from customer cars and constant evolution of relentless research and development we decided to try something new with tuning the FIT Calais. Traditionally we advised to move the MAF Meter closer to the throttle body, and whilst this did outcome to vast improvements, we felt we could still do a little bit better.

Enter - The MAF Relocation. We decided to move the MAF meter to the "Charge Side" of the Adaptor Plate for more instantaneous air metering and therefore quicker reaction from the ECU to calibrate the correct A/F Ratio as rapidly as the throttle was being actuated. The outcome was an even more significant increase in Throttle Response and Instantaneous Torque like we've never experienced before. Wow, this was truly incredible !!

Within 2 days we had it at the tuners to work their magic.

The outcome 283rwhp Excellent !!
      
19psi Pulley 1.99ULT Rockers Metal Cats
We were really happy with this result as we knew we still had a few more tweaks up our sleeves to further enhance and reach our long awaited target of 300rwhp Un-Opened.

With further tweaking we managed to trial our new and upcoming 1.99 ULT Rocker. Whilst these will most likely never be available for sale to the public, it gave us an opportunity to trial them in our own race development testing agenda. Along with this we increased boost even further to 19psi by Machining down the Snout to be able to accept the even smaller pulley sizes.

It was also time to ditch the original Delco Cats and install something a lot more free Flowing. Another product which was ready for development trial testing was our Cats Section Piping. This replaces the very restrictive factory 2" cat crushed pipe setup with a far more free flowing true 2½" Mandrel Bent Cat Pipes Section. At the same time we turfed the original Delco Cats and installed some new Metal Substrate Hi-Flow Versions In-Line with out 3" Exhaust. Initially we discovered the resulting sound was a bit loud so we quietened it down with another new developmental prototype release, the FIT 3" Quieter Resonator.

The Result was - "Out of this World" !!

We thought we had seen and heard all there was to come out of the mighty super6, but now we were definitely truly and utterly surprised, amazed and exasperated. How could such a small engine have V8 BIG-BLOCK Torque and Power !!

The way the FIT Intercooled Super6 Calais drives after all these tweaks and refinements is truly amazing and words cannot describe how incredible and sharp the Throttle Response and Torque Feel is. Any speed roll start in 1st gear will just send the tyres frying. Second gear is over very rapidly and 3rd Gear just keeps pulling easily to well beyond anything you would have previously experienced.

We were convinced we had reached our target of 300rwhp (300kW at the Engine) !!

D-Day - Dyno Success - 300kW Un-Opened Target Conquered
We always knew would could do it, it was just a formality of achieving it, 300kW Un-Opened, Bolt-Ons Only, this means the Engine is Stock Internally, no modifications to cam, heads or stroke permitted. The FIT Calais is the 1st Ever Car to record this amount of Power Un-Opened and 12.7sec ¼ Mile Times.

This is an absolute accomplishment and highly prized accolade.

Whilst we are extremely happy to leave it at this level our customers are always encouraging us to continue our further research and development into even more powerful combinations. Whilst this is definitely on the cards we feel 300kW is a happy safe level of Horsepower without going too crazy and out of control.

We have more products in the works but these are more for race only applications. We feel we really like the way the FIT Calais drives at this level, it's just the perfect balance of enough power to never get bored of it, enough noise and entertainment from Supercharger Whine to Exhaust Burble to impress yourself and your friends and all keeping it safe and legal for street use, whilst still being able to impress yourself and amaze spectators at the ¼ Mile track.

We still have plans to Trial and Tune for VP16 Race Fuel and further better our Dyno Output and ¼ Mile numbers but as far as mechanical modifications are concerned we are very pleased to leave it at this level for the sake of keeping it a daily driver. We have other development vehicles in the works which are set to be dedicated race cars of which to explore extreme modifications.

At this level we feel we have stuck the Perfect Combination and will most likely finish development for the Daily Driven FIT Calais.

Now that it resembles the awesomeness of the Mighty FIT Turbo Mule we feel it has now earned its Red Rocker covers.
